[Also in Divisions B2 and D1] A fibrous sheet is made by passing a gas stream containing suspended fibres through a gaspermeable porous sheet or web so as to form a fibrous layer thereon, and bonding the fibres of the layer together and to the porous sheet or web. Preferably, the fibres are collected on and in a gas-permeable web which passes in a looped run through the gas stream twice so that fibres are collected on both sides of the belt, see Fig. 1, not shown. Alternatively the fibres can be collected on an endless porous web passing in part over a suction box, see Fig. 2, not shown. The fibres may be defibrated and screened before they are collected on the forming surface. Fibres removed by screening may be recycled. The fibres may be cellulosic or synthetic or mixtures thereof. The binder may be applied to the fibres before, during or after forming them into a web, or the binder can be applied to one or both sides of the forming surface. The binder may be used as an aqueous solution or emulsion applied by spraying, doctor blade or dipping with or without squeezing. The binder may be starch, starch derivatives, acrylic polymer latex, butadiene-styrene polymer or polyvinyl alcohol. The web may be moistened with water (which may be present in the binder solution) so that the binder is softened or plasticized for a subsequent embossing step. The forming surface may be a perforated plastics sheet, a polyurethane foam sheet or a scrim. The scrim forming surface may be stretched during application of the binder. The fibrous sheet can be heated, e.g. dielectrically, pressed, calendered and embossed, see Figs. 3-6, not shown. The bonded fibrous sheet may be rigid or flexible. A plurality of the embossed fibrous sheets may be bonded together and, if desired, faced with a smooth layer, fibrous layer or foil of aluminium, plastics or textiles. Two or more rolled fibrous sheets may be bonded to an intermediate fibre layer.
